Crispy Onion Mac & Cheese Meatloaf

This crowd-pleasing casserole layers two ultimate comfort foods into one 9×13-inch pan. We traded the usual plain breadcrumb crust for a savory, golden-brown crown of French fried onions and panko, bringing a much-needed crunch to complement the tender meatloaf and creamy cavatappi pasta.

Meatloaf Base

  • 1 tablespoon olive oil
  • 1/2 cup finely chopped yellow onion
  • 3 cloves garlic, minced
  • 2 pounds lean ground beef (90% lean)
  • 1 cup crushed buttery round crackers (about 25 crackers, such as Ritz)
  • 2 large eggs, lightly beaten
  • 1/4 cup whole milk
  • 2 tablespoons Worcestershire sauce
  • 1 1/2 teaspoons kosher salt
  • 1 teaspoon smoked paprika
  • 1 teaspoon freshly ground black pepper

BBQ Glaze

  • 1/2 cup barbecue sauce
  • 1/2 cup ketchup

Macaroni & Cheese

  • 8 ounces dry cavatappi or elbow macaroni (about 2 cups)
  • 3 tablespoons unsalted butter
  • 3 tablespoons all-purpose flour
  • 2 1/2 cups whole milk
  • 8 ounces sharp Cheddar cheese, freshly shredded (about 2 cups)
  • 4 ounces Gruyère or Pepper Jack cheese, freshly shredded (about 1 cup)
  • 1/2 teaspoon dry mustard powder
  • 1/2 teaspoon kosher salt
  • 1/4 teaspoon freshly ground black pepper

Crispy Onion Topping

  • 1 cup crispy French fried onions (such as French’s)
  • 1/2 cup panko breadcrumbs
  • 2 tablespoons unsalted butter, melted


Instructions

  1. Preheat and prep: Preheat your oven to 400°F (200°C). Lightly grease a 9×13-inch baking dish with nonstick spray.
  2. Sauté the aromatics: Heat the olive oil in a small skillet over medium heat. Add the chopped onion and sauté until softened, about 4 to 5 minutes. Add the garlic and cook for 1 minute more until fragrant. Remove from heat and let cool slightly.
  3. Mix the meatloaf: In a large mixing bowl, combine the ground beef, crushed crackers, eggs, milk, Worcestershire sauce, kosher salt, smoked paprika, black pepper, and the cooled onion mixture. Mix gently with your hands just until combined—avoid overworking the meat. Press the mixture evenly into the bottom of the prepared baking dish.
  4. Glaze and par-bake: In a small bowl, whisk together the barbecue sauce and ketchup. Spread this glaze evenly over the meatloaf. Bake uncovered for 15 minutes.
  5. Boil the pasta: While the meatloaf is baking, bring a large pot of salted water to a boil. Cook the cavatappi 1 minute shy of the package instructions so it remains very al dente (it will finish cooking in the oven). Drain well and set aside.
  6. Make the cheese sauce: In a large saucepan over medium heat, melt the 3 tablespoons of butter. Whisk in the flour and cook for 1 minute to toast the flour. Gradually whisk in the milk until perfectly smooth. Simmer, whisking constantly, until the sauce thickens enough to coat the back of a spoon, about 3 to 5 minutes.
  7. Melt the cheese: Remove the saucepan from the heat. Whisk in the shredded Cheddar, Gruyère, dry mustard powder, kosher salt, and black pepper until the cheese is completely melted and smooth. Fold the drained pasta into the cheese sauce until thoroughly coated.
  8. Prepare the topping: In a small bowl, toss the crispy French fried onions, panko breadcrumbs, and melted butter until well combined.
  9. Assemble and bake: Remove the par-baked meatloaf from the oven. Carefully spoon the macaroni and cheese over the glazed meatloaf in an even layer. Sprinkle the crispy onion topping evenly over the pasta.
  10. Finish baking: Return the dish to the oven and bake for 15 to 20 minutes, or until the topping is golden brown, the cheese sauce is bubbling at the edges, and a meat thermometer inserted into the center of the meatloaf registers 160°F (71°C).
  11. Rest before serving: Let the casserole rest at room temperature for 10 to 15 minutes before slicing. This allows the meatloaf juices to redistribute and the cheese sauce to set up for cleaner slices.

Notes

  • Why it works: Par-baking the meatloaf with its glaze before adding the macaroni prevents the beef juices from watering down the cheese sauce, ensuring the pasta stays creamy rather than soggy.
  • Cheese shredding tip: Always grate your cheese from a block for this recipe. Pre-shredded bagged cheeses contain anti-caking starches that will make your macaroni and cheese grainy.
